    Alumalite is more rigid, but you have to deal with the edges. For some signs it doesn't matter, but for nicer projects it may make a difference. Alumalite is also more prone to dings. We use more ACM but still use alumalite too.

    If it's already a vector file and you are having issues it's probably a combination of double cut lines and bad paths. Ungroup and select a few of the problem lines and delete, see if there is still a cut line there when you do that. If there is you will have to check all the problem areas...

    There are some really nicely made signs out there, subsurface, screened, cleared etc. but they are all pricey and may not even available for a small quantity. You could do paint masks and then clearcoat.

    If you need flat routing of component pieces (as oppose to finished signs or 3d carving) you may want to check out some of the plastic local supply houses, here many have routing services. You may also find a local cabinet or kitchen fabricator that may be willing to rout wood & HDU for you.
