    My first real sign job was in a city sign shop and we did these in a vacuum applicator with heat. If it's the same type of blank that has a thicker edge applying by hand will be challenging with that type of material.

    Lots of ways to make it. I'd probably do a 1"x1" aluminum tube box built to whatever that depth is and skin it with .040 or .063

    I wouldn't even consider intermediate. Either the best cast material or one of the vinyls made specifically for rough surfaces. But since it had vinyl for 10 years I would assume it was regular cast vinyl.

    It needs a full perimeter frame and at least one middle support, welded. Then thru bolts w/washers & lexel.

    Nope. Not a good printer for outside banners. But for that price if you have a market for interior graphics & posters I'd grab it.
