Try these test's to see exactly where the problem is:
Route a plain sheet of aluminum
Route a printed sheet of aluminum no laminate
Route the aluminum with just laminate
This should tell you if the problem is with the aluminum paint, the UV ink, or the laminate.

Here is your first problem! If you have gotten to the point that the job was done you should have already received a deposit of at least 50%. A document with a signature agreeing on price, art, scope of work etc. Had this been done the odds of them canceling would have gone way down!
Nothing to add on how to do the project but your statement above shows a serious flaw in your pricing logic. Just because you have already paid for materials does not mean it is not a cost to the project. If you expect to survive and make money you need to learn to include all of your cost...

If your Markup % is the same for all components then (Total Cost of Components) X (Markup) = (Sell Price) + (Labor) = (Total Selling Price)
