Try a head clean with a microfibre cloth and some IsoPropynol 99% or Denatured alcohol, I clean mine every day before big jobs. They say every 2 metres of print a quick wipe of the head is required. In my experience white foil leaves the most residue

Your best bet is to use the Gerber plotter, they might be slow but work as they should and will give you very little problems. It might be cheaper to repair your gerber plotter as they are really basic mechanically.

Sounds like normal mismatch the like I had also, I minimised this by selecting print centered on vinyl and also set target to centre left, calibrate again and it should improve the print / cut registration. My graphic jobs are generally small so I also need near bang on print/ cut registration
