Contour cut peppered with holes!!

First off I am a newbie but I have worked though most problems till now.

I did some lettering and then added a different color outline for affect.
I rastered the whole thing then applied a contour cut to the entire piece.
Along the inside edges in many spots there is little bits of flak.
The plotter cuts these out and it makes my project look like swiss cheese.
I can't figure out how to make them go away!

Please help!

I tried Rastering my lettering because it looks like this without it:

rastering gets rid of most of the stuff in the middle...

I am aware that is not what raster is used for but it seemed to help.

Any ideas?

When you made the outline, is there a tiny offset? like 0.001?
If not, it shouldn't do that, but you could also make sure that the outline mode is set to the solid square, not the one with a hole.
 
I am going to do this from scratch step by step.
I create the word 'test'.
Then I choose Outline from the effects tab up top.
I set the outside to .1 and the inside to .000.

I now select Contour Cut from the Effects tab.

You can clearly see lines around the inside of the 'S'

Am I doing something wrong?
 
I am going to leave the above but i figured it out...

I was using the top part of design central, it 'appeared' to be right in the image but it was leaving some offset.

By leaving the top blank and using the bottom number it fills from the center out instead of the edge out...DUH!!!

I am hair pulling status... so in the test it appeared to work.
When I applied the above to my actual work there is still Flak...

I just don't know what else to try...
 
hmmm... the flak goes away if I keep my contour offset at zero...

but how do I cut below the offset without peppering my project with dots?
 
I understand the problem now.

When applying a contour to text with an outline since the computer is still registering the tiny bit of distance between the text and the outline and thinks it needs to add contour cuts to those areas:

If you move the offset up a little like in the below pic it removes the added cut.

the problem with adding offset is creates a gap between the outline and the contour cut and since my customer doesn't want white showing around the outside then I am left with few options...

Anyone have any ideas?

a ton of posts but you never answered the questions. what program are you using? why did you turn it into a raster? and I have one, what are you going to do with this once done? use it for cut vinyl? make a decal?
