Pole Pocket Math and Pipe Diameter?

Newbie here with 20+ years of digital sheetfed experience, 6 months General Sign/Wide Format. I have been elected to start up the Wide Format Division. What is the best logic/math to use while I layout a banner in Illustrator (any CS Program)? I want to avoid having to visit my stitching partner before every banner job (especially the one offs).

It figures, I left Architectural Engineering because the math made me want to drink.
Time to dust of the old scientific calculator and perhaps that drink . . .
