I can confirm, Versaworks will not work with an SC540. I believe it has something to do with the fact that the SC540 has a different print head order, starting with black.

Correct you should see the values increase as it moves from one end to the other. The 0010 indicates a scan motor error.

This happened to our Roland SC540 and occurred more frequently over time. It turns out it was a bad ribbon/data cable. Ink and metal shavings got inside the protective Mylar and ate away at it.
I'm not sure what vinyl you used, but i'm wondering if the grey shifted in color because of the difference between the white point of the backer and the color of the wall. Some vinyls can have some transparency to them even if advertised as opaque. Also the lighting could have been different...
We also experienced problems with their 210 matte and glossy laminates. Apparently they started manufacturing the backer here in the united states a while back, and that's when the problem started occurring for us.

You are going to need to do a head alignment. Unfortunately the procedure to do this isn't in the regular manual. I don't have the service manual for this printer, but I do have one for the XJ740 so perhaps the process is similar. Below is a link to download it, just look at section 4-4 Head...
Another +1 for the HP FB700. We've been printing tons of everything and its great. The only issue we ran into was with static, but have since got it taken care of.

The reason why it's cutting the in the wrong spot is because what the OP is trying to cut is too thick for his printer. Please go read post #93, #95 and then finally #102. If I were the OP, I would try to convince clients to accept a thinner laminate, or buy an industrial cutter. The roland...
