I would cut one of the signs 0.1 oversized.
After gluing trim it with trim router.
Brush two coats of acrylic paint on the edge.
Sand it it with 220gr.
Apply two coats of paint with a spray gun.
I got specs from architect for 72"x72" 1" thick steel sign . Hanging above entrance. I called him an idiot and he settled for .125 aluminum with 1" return.
Architect worried about look.
What you want is multi zone vacuum table at least 4'x8' with 6" Z stroke. Minimum 3hp spindle not router. ATC if you can afford it. you should be able to find somthing new in 6-25k range depends where is it made.
Lexan comes in rolls of 52", 100" etc wide. My supplier has 3/16 only. The trick is to hang it from a top of the frame so it does not sag. To do so you should glue additional strip of lexan to the top of the sign face.
I did simulation in my software. Plywood with 6mm bit at 150 ipm 23min PVC 6mm 200 ipm bit 20min. Inside pieces large enough for my vacuum so no tabs. To change sheets and clean a table 10-12min.
I would also consider option putting letters on top of the wall. Unless name of the company cannot be made this way
1) Cast concrete poured on site in the mold.
2) "L" shaped flat cut aluminum or stainless steel.
Will take less than two hours of installation, if you make them in 10' sections.
Metal sub frame
I make all my hanging signs with metal sub frame.
Advice for shops without metal fabricating capabilities.
Use .25 steel rod as a sub frame.
Anything bigger than 48x24 I would use 0.5 rod or 1' square tube as a frame.
I am working with customer provided logo and font.
Red color is primer bleeding tru glaze colors after I applied clear. It was not visible at all before. But I kinda like it. I will fix one side and keep red on other.
