I think the password you found in the about menu will be for the demo version. If you didn't get a paper with the password on it you need to call SAi and have them send you another copy.

I only used Cast materials for long term projects. If you search this site for Cast vs. Calendared you'll get a bunch of useful knowledge. For what your describing I'd use 3M-IJ180 w/ 3M 8518 (or 8519) laminate.

You need to make sure that you cut the yellow area's out of the black... If it was me I would add a about an 1/8" outline to the yellow so when you overlay the black you don't have to be 100% on your alignment. Like this...

Yeah, I'm not sure self adhesive vinyl is a listed component. I do know that 3M Panaflex is UL recognized component if your building a sign with a flex face.
