Hey Nate...typically the lightest we would use would be 15oz with 18oz being more the norm. We have welding capabilities for hems and pocketing. That said, we typically fold over the edges on the banners first and then sew the hemmed sides and create the pockets as well with sewing.

I know on our QS we can print in a "light smoothing" and the print itself is fine but has a heavy and quite visible lawnmower effect that we try to stay away from at all times. Banding due to head dropout is not an issue in this mode and doesn't effect the overall image quality.

That depends on the printer and software. Certain colors come out much better for us if CMYK originally. The greens would pop a bit more, but the overall image is better on my equipment as the CMYK. Getting back to the original issue at hand, that print shipped out should not have gone out.
Our rip soft are has the option of either allowing the embedded profile to assist in color management or strip it out and ignore it. We typically strip it out as we know our equipment is dialed in with the profile we have and settings for the inks. We wouldn't have an issue doing this job even...

Our machine would produce nearly exactly what you sent...within reason of course. Background photo would be there and visible, I can see the roof pattern there. The Outline on the text that was lost is inexcusable as well. Poor print and QC job.

I hate to say it...but when you deal with a large, low price, volume provider like them, they have the tendency to care less about the end result and print and simply deal with any results after the fact. I hear this all the time.."but their price is cheaper"...well there ya go...
