+1 using .177 polycarb whenever possible. this never happens, no strips added. plenty signs up in my area, done by cheap bids on walmart projects, where thinner polycarb was used and constantly blows-out of the sign, or acrylic faces were used and wavy effects produced as OP has stated.
all i gotta say, is stop using cheap stuff and making it "work".
use .177 polycarb, it won't crack, it won't wave, and you can cut it/drill it/drop it and it won't break.
we even make trim capped letter faces using polycarb, if larger than 24".
