flexi double cutting!!!

OK you Flexi gurus. I need to know how this happens every so often.

I send an eps file with a hairline stroke, which is my cutline from Signlab to Flexi.
I import the file into Flexi, ungroup the file and make my colour changes to the print. I click on the hairline and change it to a contour cut.
pretty easy and i do it hundreds of times every month.

Sometimes I start the print and after it has printed 5 - 10" I see that it is printing a keyline with the contour cut!! I am pretty sure that when you make something a contour cut it takes away all colour info and is a cut only.....

Ok ... I halt the printer dump everything and go back and click on the hairline again and make it a contour cut. This time it seems to understand and I print. beautiful..... so now I am cutting them and after it has been cutting for a 5 minutes I go over and see it is doing a double cut on everything.

I guess I need to know how a keyline or hairline gets interpretted 2 different ways? 9 times out of 10 or more, changing a keyline to a contour cut does just that, but every so often it does this and I am hard pressed to know how the file differs, so that Flexi sees 2 objects. grrrrrrr

I do not use flexi, but I have seen this on occasion before with Illustrator and Wasatch. The designer saved the file and had "turn strokes to outline" checked in the save-as dialogue box.

You can't do it all in Signlab? I can't picture the scenario where I would have to use both Signlab and Flexi to do the same job.
