HELP! Edge Process Printing Tricks......With FlexiSignPRO

Hey guys.....I may have bit off more than I can chew here. I have an order for 2500 5.5"x4" 4 color sticker sheets. The colors are red green black and grey.....I didn't have process black at the time I took the order so I did a 3 color sample of Spot Red Spot Green and Spot Black. Now that I have all the process ribbons I need its coming out all grainy and not living up to the samples. I can fix the black by setting most of the black elements to SPOT but since I need to make grey it will use DOUBLE the black ribbon and across 2500 stickers thats going to run me atleast $150 more then I planned to spend on supplies and on top of that the green red and grey still look very grainy. I have the gradient smoothness set to super but that hasn't helped any....any settings I can tweak in flex to smooth this process printing out? heres a sample of the sticker sheet printed in process very scratchy looking.

Why are you printing process ? Is it because your trying to make the grey ? Why not just use spot grey.
I never had much success with printing process. I never tried using Flexi to the Gerber, so I can't help you there.

I'll echo the question of why you're printing those as process? If you don't want to use a spot grey foil, set the grey to be 50% (or whatever) spot black.

I don't use Flexi, so maybe it's different, but if it's set up properly the black foil should only go through once. Example attached.

thanks for the replies guys....Well he asked for 4 colors and I already had 2 full sets of process and I didn't have enough red and green and had no grey foils. so I figured process would be cheaper on supplies. After I clear out these process ribbons I am probably done with process. So much easier just getting the spot color needed. I talked him into dropping the grey so I ran the black as spot and processed the red and green somehow messing with the settings I got the red and green to look good. almost 600 out of 2500 printed so far.

With the Edge their are time to print with process and not to! This job would have been better off printing with Spot!
