Options for free standing letters

I am in need for some letters like the TED stage letters.

They need to be light weight to be able to ship, about 30-36" tall, and 8-12" thick.

They need to be uniform in color and durable and smooth.

How would you do it?

Layered styrofoam is probably the most common way of doing this.

There's a spray hardcoat to make styro more durable.

if you have to sub it you could also look at some "channel" letters from supplier like Gemini
