I have a FC5100-100. Great plotter! Recently the inside & outside of some letters aren't connecting properly. I've attached a picture. What setting do I need to adjust to correct this? Thank you.

Try slowing it down... that usually fixes it for me on our Summa. I also turn it off, and then back on (summa get's glitchy sometimes, but a reset usually solves the problem)

Did you accidently change the blade type in the settings? I don't recall the 'standard' blade for most vinyls, but it takes just a second of monkeying in the settings to change by mistake, and it often looks about like that.

Look at the cutter offset and quality setting of the plotter
are you using aftermarket cutters? if so go back to the original and compare the cut
