Weird Wasatch Barcode Problem

We are having a problem with printing barcodes in Wasatch. The barcode Wasatch prints at the front of the job is fine, but the barcode printed at the end of the job has a gap between the vertical and horizontal lines that prevents our plotters from reading them. This is forcing us to rewind entire rolls of vinyl prior to loading the plotter.
This happens with all jobs, all printers and on all media.
Anyone experienced this issue before?

does anyone know of a rip other than Wasatch that supports Barcodes and Summa plotters?

Onyx version 10 does with specific Summa plotters.
