A friend has an old HS 15 Plus Gerber Plotter and needs some info. I only ran mine on Gerber software so I can't help her. Is there a program that doesn't cost an arm and a leg that will that she can download to set up copy and can run the plotter besides Omega?

How far does he travel for these trade shows? Have you considered a nice banner, not a cheap plastic shiny one but a nice one that can be rolled, transported and stored. If he really wants a mini sign, why not make it from routed HDU as it will be seen close up and would look nice.
Have you bought from this supplier before with no issues? As long as the cabinet was set up for a flat face and not a pan, you shouldn't be seeing hot spots. I still would go after them to pay for any fixes you have to do to make it work.
If you bought the box from a supplier, tell them that there are hot spots and ask them to fix it. With that said, did you make the face that is in the cabinet or did it come with one? If you made it what did you use? White acrylic or lexan or did you start with clear?
You need to read the regs on ADA and make sure they comply with fonts, color contrasts and heights for installs. You would be better off working with a supplier for ADA.

Use chock and spread to get rid of the gaps as it sounds like that is your issues. You can also add a stroke to fill in if you are getting white gaps between colors.
