Depends on what you are looking for your new equipment to do. If you are happy with Gerber, I think you would be pretty safe to keep investing in them. We had Gerber equipment for many years, but it has been replaced with inkjet printers and wider plotters. I can't say I miss the 15" width...
There are some lighter weight blockout banner materials out there. Herculite Bantex is one. We use a smooth (no scrim) material from Fellers - Suave. I'm not sure what wholesalers would carry these, and if that would even save you any money. I have found Indy Imaging to be a little less cost...
I’m not familiar with Flexi, but with Onyx you can set up a custom spot color. We set up “RICH BLACK” with a rich black mix, then use that instead of plain black.
Looks like you could do either aluminum cut pieces from Gemini, or laser cut brushed aluminum plastic laminate for your substrate (Johnson Plastics). I wouldn’t sweat matching things exactly. Do the best you can and let the customer know it will not be a perfect match.
It’s been a few years since I used Omega much, but I do recall this happening on occasion. I believe it happened when importing a PDF or something that had a mix of vector and raster art. I think I solved it by importing the raster image separately from the vector art.
Achieving perfectly neutral grays will always be a challenge with CMYK, even with very good profiles. Moving away from light black inks will be a downgrade if you’re picky.
I'm not a big fan of Illy's built-in repeats tool. Too many steps to get clean artwork.
I have used PowerScripts for years. They have a repeat tool. It has auto numbering and other nice things as well.

We are talking about 2 very different types of clients/projects. The OP is talking about event signage, the "quick print" stuff. We used to do a lot more trade show graphics and event signage, and that was very stressful work, because there is NO flexing on the due dates. To keep your sanity...
Around here (central IL), anything outside of city limits falls in the jurisdiction of the county. Some small towns also don’t handle permits, and it gets taken care of by the county.
Hey Rasterlink users - is there a way to have Rasterlink put digital cutter marks on prints? We have a Multicam cutter. We do this in Onyx, but I don't see a way with RL.
