I once called matthews about this - they said it is 2 weeks for a reason, but could be used for a few weeks thereafter (kinda like sell-by dates at the grocery store) @ 1 year old I KNOW it doesn't work as intended, but I have used it 4 weeks after opening and it seemed fine.

+1 thats classic bad data edit: to eliminate the head being bad: TURN OFF MACHINE and switch cables for magenta and cyan (or black - yellow is just harder to see) -- if its still an issue with cyan, its the head. if it moved to magenta, its either the cable or 'behind' it edit 2: switch them...

the "liquid laminator" I always used with clearshield was a $1 throw-away 3" foam brush (or the tiz foam roller if size was large)

for material I think the industry standard is convex hi-bond with appropriate laminate
