One of our customers is a local hospital, we deal with about 5 different people within the hospital (different departments) a few of these people are great to deal with, place pretty large orders and are pretty down to earth.
However there is one lady there that constantly makes us jump...

if you are making a bunch of the same shape, I would get a template made up from 0.25" MDF or similar and use a hand router with a flush cut bit, each one will be identical and will take about 30 seconds to do
We started off doing trophies and awards, it's a good market if you can get some sports leagues and schools under your belt, but be prepared for people coming in wanting one trophy for tomorrow, but having a budget of $5-10... come to think of it it's alot like the sign business!

i'm not positive that online backups can handle 35GB of transfers, seems like it would take far too much time to upload. how often would you be backing up?
laminate them with a cheap laminate or apply application tape to help "thicken" them up and make them easier to handle, the ink really thins the vinyl.

they are usually pretty good about meeting rush deadlines for us, and it will probably be even quicker for you since it doesn't have to cross the boarder

you know that if anything happens to his sign while you try to clean it, he will blame you and insist you give him a brand new one, for free, in fact i wouldn't be surprised if he is counting on this happening.
I would tell him that after he pays you $xx per hour to clean his sign, it would be cheaper to use a brand new piece. Also, lexsan doesn't always clean very well, it has a tendency to yellow and haze over time.
+1 for photo-tex, it's the only product i've found that doesn't peel off the wall.
as far as the other products you are using, they are all fine materials, but lamination is a must!
We've used the QEP from Rite Media a fair bit, did a bunch of hoodies for our shop last year with them and they still look brand new after about 25-30 washes
we deal with them for most of our digital supplies, and we bought our roland printer off them. I would say they are pretty good to deal with, their tech support is sometimes a bit slow to get back to you but they have never let me down.
