? reflect should work.
i just simply design per usual, and when I go to cut... I flip the graphic (reflect tool in Gerber Plot) so it cuts reverse.
EDITED: o wait, i see where you can be messing up. horizontal/vertical, doesn't matter... horizontal just leaves your reflected graphic...
3551RA is gold... i use it for my flat graphics that I don't want to spend the dough on 180C. zero failures in extreme conditions, most times on bare (sanded,cleaned) aluminum but my MDO signage has held up just fine, over the years, as well.

biggest PITA... city approvals. we currently have one 5' x 12' double-sided full color EMC up, that took the city over a year of approvals and now a business...

Ew. I really like your projection idea tho'. That's one heck of a puzzle u got there. Paint stencil and spray chalk? I'd test how good it cleans up from spandex tho, can't say I've tried it.
usually, yes, you would need alignment after reinstalling a printhead but that can wait until after you've solved your printhead problem. test prints don't require perfect alignment.
flushing won't cure that... you should be looking at your yellow head (and possibly a part of the cyan head) for a scratch across the nozzles. In that case, you need at least a new yellow head. I'm guessing cyan as well because it appears that the displacement carries from one pattern into the...
time + materials plus sales tax.
travel + removal of old vinyl should be included in your install time.
you'll also have to cut/prep the vinyl, of which a proper upcharge should be included in your materials price.
