JUST A FOLLOW UP: Turns out that DOOR OPEN is the generic message that pops up when there is a problem the printer can't identify. It turned out to be a voltage issue.

We have bypassed all the sensors, they aren't the problem. Problem is that the power board is okay sending out two volts to the sensors instead of 12. When the power makes the loop and comes back the low voltage reads as a sensor being open. I was hoping someone knew why the voltage was wrong.
We are getting periodic DOOR OPEN errors from our Vutek printer. Doors are all closed, electrician has verified that the correct voltage is reaching the power board from the door sensors. Power board in the printer was replaced with a new one last week. Printed a weeks worth of orders this...
That's what I figured out and came back in here to post it. We can print within a 1/16" match on both sides at full production speed now. Takes an extra 15 seconds to set up the file but we'll just have to deal with that.
That's what I'm doing for now but cutting down 70-100 sheets a day doesn't make me happy. And when did I become a NEW MEMBER? I think I joined 18 years ago.

I have tried everything I can think of and I can't get a rich orange color. I can print anything else beautifully but the brightest orange I can get is still a faded, dull color. I'm designing in Illustrator and printing through Onyx.
