Figured it out...had a lot of bad jets that were getting mapped out. I think so many were hard mapped out that it didn't have the jets needed to print in 600 x 300 mode. Replaced the head with the bad jets and now can print on 600 x 300 with no trouble.

+1 for HDPE (high density polyethylene) we've also used it for years works great, lays flat, very durable, easy to clean/reuse. haha also works great as a leader for a laminator, excess laminate peels off easy!
