print out the font as is, fill in the rough spots with a marker to where it has the exact same shapes but now smoother. Scan in your new art and autotrace or vectorize the new smoother lettering. The old fashioned way and alot less nodes to deal with. Or use the smooth tool in Illustrator

Have you considered upping the memory? If you get alot of beachballs you need more memory. Or open up activity monitor and look at the "page outs". Excessive page outs means your machine is accessing hard drive memory (scratch disk) instead of actual RAM which slows things down I think that...

Have them zip the file before emailing. It could be corrupt. Also I have seen where some customers have simply renamed a file to .ai or .eps thinking that would work If it was a newer file it will tell you so. The error is likely from the above
