I looked at your equipment list and you have a Graphtec & Illustrator.
You can download the cutting apps for your plotter from Graphtec. They have cutting plug-ins for Illustrator and a stand alone design and cutting app that are free.
There is no need to spend on Flexi unless you need to open...
Look here:
Once you have your design you'd set up the crop marks in flexi - Print and hold the cut.
Laminate - then load into the Summa and cut the design through the PM.

Robots taking our jobs!
The President needs to take some of the funds from the recently passed spending bill and build a 4" or 5" wall along the border to keep them out.
If you can afford it go with the 64". I stepped up from their 54" 1304 to the 1624.
The media system is much easier to load and can handle more weight - most rolls of 54" banner are too heavy for the smaller printer.
Good solid machine that will make you money.

Might want to take a look at these overlaminates:
K71300 Series Visual Effects Gloss Cast Overlaminate Vinyl | KPMF | Kay Premium Marking Films
Or even some of 3M's 8900 clear metallic overlaminates to get you close.

Your last question is the most important one.
What kind of local support will you have?
If there is HP support close by you should be good to go.
If none is available how much will it cost to bring support to your shop or to ship your equipment back to a repair center?
HP latex looks like nice...
I'm with the sample guys, explain the viewing distance lighting factors deal.
Print a cropped section - Have the customer step outside into the sun and you hold the sample up in your doorway.
If he is still going on about DPI, PPI, pixelation etc. step back - close and lock the door.

We have a bi-annual BBQ near the island's volcano. Everyone gets blitz'd and we toss in the worst performer as sacrifice. Appeases the sign gods and perks up the surviving staff.

Fair enough. The sides of box trucks are the easy money jobs in vehicle graphics. Your guy will just need to take his time and there should be no real issues. If there are a ton of rivets take a look at the 3M Rollerpro. It will make them much easier to deal with.

Might cost an arm and a leg but it is 4x4
With the high roof you might not be able to hit the drive-thru.
4x4 Vans : Quigley Motor Company, Inc.
