What type/brand of material are you printing on? Are you using the right profile with the correct heat settings? -
Edge Printhead Cost?
I paid apx. $3,500 to replace the print head on my Edge 2 a while back. I bet it's much more now. Shipping was an additional $300. I have the service contract on it now... -
Gerber Edge registration issue
A few things you could try: -Clean the sprockets. -Try to use cartridges with the same amount of foil on them. -Use a color trap. -Make your Black a Duotone color, 100% Black & 100% Red to eliminate the white gap. -

I don't design in Corel but have seen this issue/question arise many times with "Flexi" because it defaults & exports at 72 dpi unless you specify other. Check your selections & options. -

What Pat said; also print the boxes at a few different LPI/halftone settings.
