    about 30% of the time. The contact pins on the usb port are misaligned or pressed down to far. I have fixed a number of those ports over the years by carefully raising the contactors in the female side of the port. Or worst case was to replace the port itself. a few solder points and its out.

    raise the acrylic off the led's. Align them so they are fully under the panel and that no light spills out over the edges.. The plastic must be absolutely clean. Any dirt or dust or haze illuminate and cause those ghosts. Usually, a paper liner is cast.. a plastic liner is calendared.

    Some bondo behind the letters will hide the gaps perfectly. That is if the plastic is clear. KISS every thing.

    second thought. If those letters are already done.. Heat them in an oven to about 300F lay them on a surface with a 18ft radius let them set a while. They will form to the radius. Take ti out when it bends let it cool. Chemical polish if needed.
