+1 on the beveling back the edge. it is a must. i use a makita #9031 with the platen attachment taken off. the belt will wrap over the edge and give you a perfect 1/16" of missing material.

why are you changing them? they don't really "break". are the springs getting soft? you can retrofit any strength of spring, or shorten the stock springs.

this is not a mystery. three small containers: with new ink, old ink, and a some MEK, three mutoh caps, and three aftermarket caps. in each container sink a mutoh cap and an after market cap and observe the results. in a matter of days, you will know what is causing the issue.

what is the ink configuration and printer model? i'd take off the back panel to the pumps and run a basic cleaning cycle and observe if the ink is equally flowing down all the tubes during. it's most likely clogged cap, kinked hose, hoses disconnected, clogged pump. first see if the yellow...

if you are patient you can pick up a nice shear for cheap off of ebay or craigslist. i purchased a beautiful 52" pneumatic shear for $550 off of ebay.
