Ok we had our hardrive cleaned off and are now trying to load everything back on.

Go back into Illy and select a few of the offending letters. Examine and compare them to the other letters. There has got to be some "properties" those letters share that the letters that cut do not.
Check everything. Maybe there's a "stroke" on them, two letters over top of each other, etc...
Some client's will argue for a proof... and when they get it, give it a cursory review and rubber-stamp it for go-ahead. We've had that a ton of times.
Then piss and moan about errors when the job is finished. Comical!
Actually I stand by my statement. I also agree with Circle that we (at the wholesale level) are not selling with enough margin to simply redo jobs.
