When you send the job, does the cutter control panel change at all?
Unplug the cutter and send a job... see if you get an error on the software... If not, your port is not correct, the driver is not correct/installed, or possibly the cable is bad...??
What settings do you have in the CuttingMaster for the cutter? Operating System? Version of Cutting Master? Firmware version?
Current CuttingMaster version is 2.182
Current Firmware version is 2.70
Both available for download, here
Is the bounding box the page border? Instead of using Flexi 8.1's PDF function, I would recommend downloading and using PrimoPDF or upgrade to Flexi 10.
Sent one to tattoo.dan and he installed it today. Have not had any issues to date with them.
By all means if you want to call your Roland dealer, do so. Most dealers will just try to sell the head a a whole. A few carry the manifolds by themselves.
Did you measure the distance from the end of the original carriage cable to where the cuthead assembly was fixed?
You might also have to change the carriage cable tension and do an Scan Aging for a 10 minutes to even out the pressure on the cable.

Captops - change every 4 to 6 months (depending on use)
Dampers - maybe once every 12 to 18 months
Wipers - every 2 to 3 months
wiper Scraper - yearly or as needed
Blade - as needed
Heads - as...
Have you tried the Print/Cut Adjust to see if it is in aligment? What software? What version?
Is this error repeatable with different files? Is the error consistent in regards to distance off?
Replace the dampers and possibly the captops. Sounds like starvation which usually means a bad damper.
That significant of a drop off sounds like damper.
