Does it fail on the very first reg mark or goes around finds each then fails at the last one?
Fails on a large print (more than 10ft) or fails on any size?
Watch the edge of the material is it "walking" a good distance (more than 1/4")?
"re-business" might be in order if you can't decipher the guidelines. Import the page you need, change the text, move things about and proof for approval. Yeah, complicated.
It does sound like that sensor/camera has gone bad or possibly have a piece of vinyl stuck on it. I'd study how to remove that whole head just enough to view the underside.
What about your layer structure. We print to an HP latex and cut via a mimaki plotter with FineCut. All the reg marks, layers, etc are set up in corel first. Are your marks on the correct layer?
We use the 360 and it's a pia to switch media multiple times a day. Form the videos I have seen the 560 is much easier to switch media. We're considering adding a 560 to alleviate having o switch so often. We'll have one set for shorter life roll media and the other for vehicle wraps.
We do these quite often. I use a corel macro that will "average" the height to a desired input.
We've had many request smaller size, crazy fonts and Such We make them sign a waiver knowing damn well they're not compliant. Boat people = "I have money and don't care"

File size has nothing to do with disc space. File size that takes 20 minutes to RIP is unacceptable! I've sent some pdf's to print and when my print tech tells me it's taking a long time to RIP I'll throw a tiff at 'em. RIPs in seconds.
Corel? First choice PDF with fonts converted.
You can use eps just as long as the design is fairly simple. When you get into complex fills and special effects eps can be problematic.
