I've noticed that edge curling on the MC too, I've just been flipping the stuff over until I need it. As far as install, I haven't seen any noticeable difference. I hear removal is where people aren't liking the MC.

It's not too bad. If you have the service manual follow the steps to remove the carriage and the belt comes out with it. Then just remove the belt where it's attached to the carriage and put in the new one. Just make note of which orientation the belt is attached, it needs to go on a certain way...
By outlines do you mean cutout or drawn onto the template? If drawn I'd be tempted to tape the letters onto the template, flip it over and drill into both just a bit to mark the letters. Take letters off and add studs where you drilled and then it will match your template.
I would just order one in black and scan it. Charge a little more to cover the cost, think they're around $20. But if you're charging for the time to make one, it should more than cover it.
There are special vinyls made for aircrafts, 3M won't sell it unless you're certified for aircraft wraps. I think Orafol makes one as well.
