There are a few different manufacturers of similar gold vinyls and all of their vinyls are slightly different. They also offer different grades/styles of vinyls within their own brands, so it is best to request swatch books from each to have so that you can compare to what is on their trucks...
What Summa plotter? I have heard great things about them in the past from others on here, but we REALLY hate ours here. It always jams up and ruins materials, ever since it was new.
We only cut solid color vinyl with ours now and use Mimaki plotters (CG-160FX) for cutting our prints.
I had the other prepress guy here try to get the file to work and he checked it and found all settings should be ok (just like you all have listed above). We've both been running Onyx for around 6 or so years, so we're not new to it or tiling.
We dropped the same file back in and it ripped it...
If you ever have a file that just wont save, it is usually the "preview" that is causing the saving error. Turn off visibility for the layer with everything complicated and hit save; that will at least allow you to save your work until later.
I know there is a way to get the topo data from the maps online. Look up 3D laser/CNC cut lake maps and see if someone has it posted on where they get their data.
We just cut an 1/8" offset "paint mask" for our installers from low tack vinyl. they apply that to the wall and put the letters in the holes. After the letters are applied, they pull the mask off.
Charge appropriately for your work, and include the "drop" or waste in the pricing. Just because the customer only wants a 4'x4' sign doesn't mean you didn't have to buy a 4'x8' substrate and print on a 54"x54"+ piece of material. We have so much waste that it becomes cluttered after just a few...
I'm betting that the people at your local dealership aren't too familiar with running the printers, as it appears they are having issues with profiles. We have two Edge machines here that run every day, but there is no way we would ever consider getting a wide format thermal printer these days...
I'm sure there are a few openings up that way, check around on Google maps compared to where you're going to be living and see what ones look best t you. I know there are some in the suburbs like Centerville, Germantown, etc also that wouldn't be a bad commute. The photog community in the area...
Keep looking, I know that the Roland is a very old model and is not really competitive for printing quality and the inks/parts are also getting expensive as they are no longer in high demand.

Recently we have been having issues with Onyx changing the amount of tiles in a ripped job after we have manually went in and set the tile size in the Job Editor. I seem to notice it more when we rip a file with 54 inch media set, and then modify the media to 48 inches. It "should" just say that...
