Alumapanel has it for $100 per sheet, they'll also cut it down and ship it for you if you can't find it closer. You'd probably still come out better doing it by hand if you're only doing one.

yeah, I'm really thinking you've got a tracking issue. Cheaper machines aren't built to the same tolerances as better machines. If your pinch or grit rollers were manufactured just a bit off it will cause the vinyl to "drift" when cutting panels. Cutting individual letters the "drift" isn't...
My problem with the Fellers "discount" is that I have to call and ask for it. It's just always made me feel like they had the attitude that they were going to screw me for as much as they could get from me until I called them out on it. Couldn't they just make the price lower to start with?
My guesses....
A. Your plotter is slipping or not tracking correctly.
B. You're allowing the software to decide where to split the vinyl. It's adding an overlap and when you go to put the two pieces together you aren't compensating for it.
Can you install a decorative scroll bracket onto the decorative light pole and let them install it with s-hooks? They could even have a generic "Welcome to ...." sign made to hang when they aren't using it for other event signs.
I take it the machine is running printheads that are the width of the material. It always seemed to me that moving back and forth was a waste of time and just added to the potential for problems.
US Box does really good work. I don't know how their prices compare, I never tried anyone else, but the quality was perfect.
