I can only guess that with nozzles dropping out you are not getting a good seal when the head is parked and sitting.
Is there a way to adjust the placement and level of the station in relation to the head?
Maybe slip a small sheet of paper over the cap and then park the head in the low position...
That's rough. I'll admit that I have done similar in the past.
What I learned is even though you tried to satisfy the customer with the refund they will most likely still bad mouth you as soon as they are out the door. It's just not worth it to try and pay off an unreasonable client.

I'd use black heavy zip-ties, You could get away with just grommeting the corners (depending on what weight of banner you are using) but I would go at least 3 on a side on a side - pull the corners tight and then set the middle ones to keep the centers from dropping.

Hold the "Alt" key and drag(left click & hold) across just what you want selected. This makes it temporarily act like the extremely irritating border crossing Illustrator selection tool.
Shift + Alt will allow you to add to the selection without picking up unwanted bits.

If you don't mind something less portable get a small propane tank or a surplus soda transfer tank. Set it up with a hose/trigger & your schrader valve.
You'll have air for the day. We use these at the race track and the soda set up to pressurize the cleaning/slip fluid for commercial window...
Like a new pair of shoes - feels odd at first and a week later can't remember how the old ones fit.

We use nothing but Olfa snap blades so no x-acto hazards in our shop.
On occasion we do attempt to snap the used olfa tips directly into the face of customers who don't understand the little "No customers in the work area" rule we have.........

CP Signs has it right. Squeegee over the rivets like they are not there.
Don't try to conform or tuck them in tight with the mask on, just let them tent over and finish off the rest of the graphic.
Pull the masking off and work the vinyl down around the rivets with a little heat.
