The trouble you will face is that the cost of running a 4x8 is about the same as running a sheet half its size. It's just the way the whole industry is set up.
It will generally be best if you can get your orders grouped up to run a full 4x8 sheet at a time.
This is probably the wrong forum to ask that question to. A garment printing forum would give you more positive feedback. Most traditional signguys are going to hate screen printing. It's just alot messier work. There is ink on everything!

The screen you use depends largely on your ink. We have several screens here and we don't bother with trying to figure out what screen mesh and tension we should use, we speak to the ink manufacturer and let them tell us what to use based on that specific ink line.

Not an installer here, but just curious. Where do you use the silicone? Do you put it parallel to the VHB and use it as an additional adhesive, or do you seal around the mounting bracket not allowing the elements to come in contact with the edge of the tape?

It shouldn't close up the flutes much unless it's hot (like after running through a dryer). If it does, you probably need to have the blade sharpened.
