Something to adequately support the force that wind will induce on the sign. A 4x5ft or 5x6ft "sail" could do major property or personal damage if it gets free in some good wind.

I've never seen failures from not outgassing, but I have dealt with lots of prints that are really gummy on the adhesive side and will even shed some glue when you're pretacking the panels up temporarily.
I love this stuff. 1st time use is a pita if you didn't read the directions on how to start it, but what a good solution overall for avoiding cuts over paint.
We use masonite occasionally and more often 5-6mm coroplast to line the carton on all sides so an impact won't break anything. We rarely send this stuff regular ground service though, it's almost always a courier or shipping company.
How far does it have to go?
It's not theory, it's the truth. Depending on the flexibility and other factors of the performance of the ink you need will also affect 100% dry times. We use a bendable ink in our press and it's definitely not fully cured when it comes out of the machine. Vacuum formable inks seem to be similar.
