+1 on trying to run it direct with a cross over cable. It is something that is slowing down your communication with the printer. The cross over cable with either point to the network or the computer as the cause.
You need to add them to the Output Profile box in the Color Management tab. XML and PTF files are preset files, they include the icc color profile but also control additional features of the software.
Your firewall is most likely the cause. Try turning it off and see what happens. If that fixes it create an exception in it for Production Manager and you should be good.

If you can get the parts separately you should be able to rebuild them. The parts that fail varies from maintenance station to maintenance station. From our experience when you factor in labor and parts it is cheaper to just replace the entire thing. I have never seen anyone successfully...
If the print head is in there level then it would be the maintenance station 9 times out of 10. It is not uncommon for them to loose suction on the bottom of the print head. Best thing to do is just replace the entire maintenance station.
How does the bearing raceways and carriage bearings look? If there is too much vibration it can cause random head firing. Also check the T-Fence and make sure that it is not loose and that it is staying centered within the sensor. Finally inspect the CR Motor and make sure that it is not failing.
The mother board is located behind the panel in the attached picture on the left side of the printer. The F2 Fuse is the one you have to check and it is located behind the large black heat sink on the top right of the board. You will have to remove the board from the printer to check this fuse.

As long as your print head is in the printer level your maintenance station is shot and needs to be replaced. The chips are being marked every time you run a cleaning or ink charge but since no ink is flowing the chips are showing lower than the actual ink in the cartridge.

I just measured my demo unit. The cutter is 70" wide, 44" tall and 56" deep with the basket fully opened or 31" deep with the basket fully closed. The depth of the unit will change slightly depending on how far forward or backward the basket is attached.
