We had this problem on our XC540 and it was a roller issue, one of the rubber rollers separated from the metal and was just loose and wouldn't track properly. Also on ours the outer rollers are angled specific to be on the outside so if you changed one recently may check that.

We do quite a lot of posters and banners and we use a Keencut to cut them down. 160 of each would be no problem until you see the need for the more expensive trimmers or a flatbed cutter. It takes time but it is something anyone in the shop can do.

That's the trouble with greys you either get a hint of green or a hint of pink/red, they are tough to get to look just grey unless there is a setting to print your grey using only black. Then the rich black idea doesn't apply.

No you set that in the CMYK values for the black color you are using instead of just 100% black. I don't think this will solely fix your problem tho. I am sure there is someone better at color correction than me that can chime in here.
