I am running the same version of versaworks. 0" Tile Spacing works for me. I'm not too familiar with Coral, but when I make yard-signs in illustrator I just make sure the artboard is 24x18" and it works fine when I save as a pdf.

It's been about a million years since I've use poster shop, but isn't there a color replacement tab? I would always select the "black" in the file and replace it with 20/20/20/100

I'm not aware of any rubberized roof coating on them.... If it's the removable "My Sky" roof panels, they are pretty textured and are made out of plastic so I don't know how well (or how long) it would stick. Ask him to test it by putting down a little strip and see if it stays.
