You can do 2 sheets of MDO and overlay a 6' x 10' sheet of ACM not only will you not have a seem but it will be a finished face. We would use a 6' x 10' x .125 aluminum sheet and weld or glue a frame to the back along with your posts.
Are you doing direct printing on your substrate and would it work if you routed the material parts first and them direct print on them on a jig of some sort on the flatbed?

That should be standard if you are contacting actual sign shops to do the letters. We do like Mike and use .125 faces with .050 returns but .063 work. I you trying to find someone local or it doesn't matter as long as you get them in time and on budget?

Larger channel letters make it easier but you can use low profile drivers like the one on this picture, we put 2 inside one letter and split the wiring to both sides.
