Look into the Vision engravers. They have a 12" x 12" table that I believe you can integrate the braille pen in the machine to insert the beads. We have the 1212, Max Pro and the 2550 from them.
Is the head as ancient as your printer? Could be the head going out and you might be getting droplets building up on the head and dragging. Can you see ink starting to drip out of the head?
not sure what -30% is. We print backlit signs all the time. We print color white color with the front color being 100% color then white then the back color at 50% to avoid washout when the lights are on.
Solution get rid of the 1625 and go with the 16h. We had nightmares with the 1625 the first 1.5 years. EFI agreed to do a machine swap and we then did an upgrade. 16h is way better with minor hickups.
Zund all the way. Yes they are at the top of the price range but it will last forever and finishes everything amazing. Very easy to use. We have had ours 3 years and not 1 tech visit. No need and buying a lower end model to have to eventually upgrade later.
Trial and error. I would imagine you will need to go to the top of the bottom aluminum layer to get a good clean fold to where the edges match up well without gaps.

Pyrosil Flame treatment is recommended by a lot of manufacturers. We just got some stuff from Kolorcure. Have not tried glass but their metal adhesion promoter works well.
Its not going to completely die out but it is very limited these days. Most people now want a pantone color instead of a stock color vinyl. Yes many brands now have pantone colors but why stock all that vinyl when you can have a single roll and do a print/cut.
