We've had good success routing a groove in the back then giving it a shot of heat from torch or heat gun then bend over the edge of a bench in a pinch. (With 3mm pvc)

I wouldn't worry about harming the tool or blade, I'd be more worried about how detailed your cuts need to be.
Multi-pass with Heavy Duty blade will cut up to 6mm PVC fairly cleanly, just make sure your overcuts and lift angles are adjusted properly.
You could manually create crop marks in Corel/Illustrator and assign Spot1 to those, or just lay down some white vinyl for the marks to print on.
Otherwise, can you create a custom camera profile and just adjust the threshold/contrast so it picks up the marks?
If I understand the OP correctly, he's not laminating. So his marks would be buried on the inside of the core.
To the OP - I don't think (In versaworks anyways) there is a way to solve this. If you were using an aftermarket RIP (like Onyx) you could rotate the cut file afterwards but no...

We use 3mm acm for parking signs all day long.
Not worth the extra cost/hassle of using aluminum. .080 definitely makes a rock solid parking sign but overkill in my opinion.
I'd probably be more inclined to use aluminum if we could cut in house, I just don't like having to outsource blanks...
If you're using an actual vector template, then scale should be indicated in the file. (I still don't trust these 100%)
If you're using pictures of the actual vehicle (my preference), take a few measurements (doors, tailgate etc.) for reference then bring in pictures and scale up accordingly...
Sorry to hear about your troubles. Keep pushing your dealer - threaten them with legal action if you have to.
They should be your ally when dealing with the manufacturer and if they're not then they're not doing their job.
