If your image is wider than the media, you sometimes need to rotate it and it will be the right size unless you need to tile the job. Not sure if 10 does it, but in 11 there is the rotate option when importing files. Or you can open it in job editor and rotate it there. I think this happens...

I'm not sure about Flexi, but in Illustrator; create a custom spot color named CutContour (can be any color, I use 100% magenta) and use that for your cut path, then you can save as a PDF without color conversion and it works just fine. No cut paths in Photoshop

I've heard of people using silicone to fill gashes in rollers using a squeegee to even it out while it's still wet. Never tried it myself though.

We use Tesa banner tape at the moment since our welder is in need of a new heating element. It's pretty cheap and I haven't had any issues.

I got some training on both before I decided to go with Onyx, I like some things about Flexi but overall it just felt a bit dated to me. It could've been updated since then since I'm not sure what version that was. But I can't say I ever regretted the decision or had any problems with Onyx.
