Flexi has a whole cloud system for sending out proofs, estimates, etc... Not sure if you're familiar with their software but it might be worth it to check it out

This sounds like a sticky situation for you, before you say yes or no maybe do a little research and find out if that is even legal in your area. There might be a local or state law that says you can't.
If not maybe just have an honest conversation with the client and that you don't feel...
So are you taking an asymmetrical image in Flexi, selecting it and in the rip it just has everything in rows and columns with a bunch of wasted material?
Depending on the version of Flexi you have you can can use True Shape Nesting. If you don't have the version you can also just do it by hand.
Since I know that space is an issue for you don't forget that most digitally printed things should be laminated as well. There are many different types of laminators out there with all kinds of bells and whistles and set up configurations.
Yes you are are correct, it smells like money; going out the door cause it it triggers my Asthma so I have to use my inhaler, so I guess it it smells like the loss of money and taste like albuterol, which is not a great taste.

Laminate the whole thing in gloss. Use your plotter to cut the matte lam you need, weed and premask it. Lay your graphic down on a your table and line up the matte lam where you need it. Apply the matte lam.

That must really be frustrating, I really hope that HP steps up and either figures it out or get you a new machine. All these problems and the money it's taken just to get to this point you would think that it would be easier and less expensive to ship you a new machine.
Any solvent needs to be vented. Eco-solvent not as much as standard solvent, but yes especially in a smaller shop or print room, you need to be able to extract the fumes and bring in fresh air. I don't care what any marketing pamphlet says or salesmen thinks or 'believes', there needs to be...
