I wouldn't suggest it as the pieces will jam up as the falls out come out. Is hand cutting an option? Otherwise, you should find someone that can die cut them.
I have a customer that getting started on making snowboards. He's bought all the machinery needed to create the boards and came to me to assist with the printing of the boards. It's not a crazy design. It's a simple, single color logo. I figured I could screen print the logo onto his cover...
If I'm doing an oversized backlit sign, I try to run my seams at spots where they won't be noticed. If possible, I work breaks into the design so that I don't have to have seams.
Can you post a pic of the design? It would be easier to give suggestions if I know what it looks like.
Understandable. I'm sure I'd want the font too, but if I was racking up too much time trying to find a font, I'd just send it out to be traced and work on something more productive in the mean time.

edit: Didn't use cap lock, just the shift key. There has to be a setting somewhere that changes it for some people.
Looks like the heat setting is off. Like it's overheating.
Have you looked at the foil before printing? Unraveled a bit to make sure it doesn't have any problems?
