I disagree with this so much, when installing on a typical storefront with mullions between windows. Even 1/8" wider makes the install difficult, as the edge will always buckle in on you. Make them exact size or leave a gap of up to 1/8". Then you can peel back the top couple inches of paper...
One other thing you can do, in the case of flat paint, is take a rag or paper towels and alcohol and wipe the paint with alcohol TWICE. This tackies up the paint and the vinyl will stick better. I've had to do this with Phototex murals....it's a pain in the ***, but it does work pretty well.
Well of course that's possible. It's just a corner. Like the inside of a capital A. Or a 7. Seems you have a bad blade, cutting too deep, or your holder has some crud in it not allowing the blade to turn correctly at the corner.

Color changing with vinyl is dying. Autoflex paints and dips are all the rage now, and little by little people are shying away from the 1 dimensional color changes. With plasti-dip and the new removable paints, they can do what looks EXACTLY like a $5000 paint job for under $2000. Color shifts...
Why are you struggling with this? If it's a 2" dia. pipe, then it is 2" tall looking at it from the side. So sure, 1" decal will fit. So will 2". So will 1/2". Make it whatever the customer wants. There's no universal law stating what size sticker goes on a pipe. Lay it out on your computer and...
It's a fabric panel basically....hook will stick to it. So you apply strips of hook velcro to the back of graphic panels and place them on the backdrop. Same as a fabric pop-up booth, just in a retractable banner form.
I have a hard time believing paper is stretching. You need to run an output size compensation for your paper plotting setting. It's obviously set different than your standard plot settings.
We have a box of banner bags (which is basically the above tubing - one continuous roll, you cut to length desired), printed with company logo on them. For shipping, we save vinyl boxes.

This was a bare body guitar that was built and wrapped to give to Rick Nielsen of Cheap Trick (seen here with the guitar. Not me next to him, he was the builder). Was fun and was a challenge due to the curves.
