    Alumalite comes in both 6mm and 10mm - the 10mm has two coroplast layers, like in your picture.

    You hadn't mentioned what inks were being used, so I thought the most likely scenario was that third party inks may have caused the problem. If the same issue has come up with 990 ink and whatever other ink you're using, then I think that narrows down the problem to either a bad batch of vinyl...

    Three ways to solve your problem: Use 3M 990 series ink. That's the only ink designed to be compatible with 3200 EG. Laminate Switch to a comparable reflective vinyl that is more receptive to printing, such as Oracal 5600

    The thickness of the material increases proportionally to the number of "oz". So if you're looking for heavy duty, try 16, 18 or 20oz banner material. As for double-sided, heavy duty banner material is typically coated for printing on both sides. You're just going to have to live with that...

    It's per square yard. The metric equivalent is "gsm" or grams per square metre. 440gsm is the equivalent of 13oz banner material.

    Well if speed is a factor in your design as much as in production, I find Illustrator's workflow to be much faster than Flexi, in terms of the interface, keyboard shortcuts, etc. Your mileage may vary of course.

    Considering the key has absolutely zero benefit to the consumer and exists solely to protect the bottom line of the manufacturer, I would 100% expect them to replace it. They have a rep on here that can probably answer this question though.

    Higher ink saturation on solvent printers will make the vinyl more malleable, as well as cause the curling edges you mentioned. The first step I would suggest is to get a manufacturer's ICC profile for the material. That should help balance out your ink usage.

    There's a few rare instances that it may not work, but normally the merge function would erase all those hidden things that you don't need. Can you post the original file for us to have a look at? If only for the education of figuring out what the best approach would actually be.

    I don't know about Corel, but this is incredibly simple in Illustrator: Select all, then Pathfinder > Merge Direct Select a black piece, then Select > Same > Colour, Select > Inverse, press Delete key If there are strokes and/or effects that need expanding, obviously do that first.
