Try the 6 & 8 mil dibond type products. For larger panels you could double it up for a pretty hefty sign face.

Who's the "pro" you are referring to? Your view on Flexi is pretty far off base. I'll assume you don't have flexi, or you haven't been able to figure out all the features.

I always did it that way. With things like that, I would always cut a few extras also. I'd rather waste a little bit of vinyl, than re-cut one little letter you may lose.
