    I would test the Komatex first. We've had mixed performance die cutting expanded pvc. The issue is surface cracking on the edge where the top "pillows" from the die cut.

    You're not going to get any compound curve out of a stencil but the lexedge should work for a flat or simple curve. You have to score cut almost all the way through and it's tough stuff. I put adhesive on mine for reverse print lables and do 3 or 4 stacked cuts at a 4.5 pressure on my GsxPlus.

    You type is loosing it's "compound" attributes when it's opened in Illy. Select the full letter, inner and outer shape, and go to Object>Compound Path. That will make the center "see through" to the background color.
